The rack is finished and already on our Delica. Still need to do some work on it to make it perfect. Will post photos when it's done for sure...

This rack had the cross bars built into the frame work, a much more dificult process that it sounds like as it all has to be built in 4 segments and then joined on the top and bottom. I dont think I would do another one with the cross bars going up into the frame work as its so very labor intensive to build it like that . I put on 1/4" thick plate on the bottom section for the stainless bolts to go through and for the extra strength, one nice part of the drop in is any weight on the top of the rack will pinch the sides down on to the cross bars. to do another one, I would use 1/2 wide aluminium rivets to put the front wind dam on instead of welding it all around,and the inside of it would have the sides hard mounted and not left to be mounted at another time, the front end of the rack took an entire bottle of Argon, the arms on the sides held there with the pins come out and slide into recievers in the front and the back making for a brace for an awning. For being such a narrow rack of 27" it actually used the same amount of aluminium as the 4x8 rack body on my home page.
Im curious to see the rack all powder coated and mounted up.

the 50 bottle, not the 100, or argon, problem was plans were changed a couple times through out the process so things had to keep getting cut out and re welded in, but its fully welded, not stitch. really I will rivet the top and bottoms on next time and alum silicone them so they dont whistle, the full welding the whole nose is alot of tig. in hind sight a few things could have been different, but all joint are fully welded all around, not just where its easy to get at. The surfaces were roughed for powder coat, then cleaned up for leaving shiny , but I think it will all end up powder coated
Im sure when its all finished and the front corners are put on, there will be some picts up of it.

Ok, here is the final roof rack. Don't have a photo with the awning extended though.
It was quite a bit of a challenge to get to this point. The crossbars now out of steel, cause the aluminum version was too soft and bent. I also cleaned a few nasty welding seams to make it look nicer, as well as realigned the awning poles on the side. I also modified the brackets on the rain gutter as well, but all in all we are quite happy with it now.
The little front compartment is perfect to store fuel conditioner, oil and coolant as well as a funnel. Three Rubbermaid Roughneck 10gal Storage Boxes fit nice behind the spare tire. The water cherry can in the back can be also used for a little shower. The shovel is an essential tool in any way.
